I'm glad you're not looking at trying to run it as a business. George shared a fair bit of info, but because it was a business, there was still alot that was proprietary. Since this is a hobby for you, I'm hoping that some of the info that would be proprietary would be available. The fact that you posted up drawings of the output shaft and adapters makes me feel that you'll share.
I doubt that we'll see a commercially available 4L80E output shaft in 300m or anything else. You're correct that the shape of the shaft doesn't lend itself to be inexpensive as a billet piece (mat'l is expensive and then there's alot of hogging of a material that's not all that free machining to get down to a rough blank). And I don't know that 300m or anything along that lines would be suitable for forging a blank to start with. That and the forgings would be pretty pricey, if one could find somebody to do them.
Sadly, I don't know that I'm much help with making parts. We've got a decent toolroom here, but most all of it is handles, not CNC (got a few, like wire EDM, but few and far between). Not the way I'd want to try to make production runs of anything.
