Wire EDM could be helpful. I had one I could use at my old work, but it is now in Mexico I think.

The internal splines on the planatary could be wire EDM'd.

I have a lathe and mill at home, lathe is manual but for 1-3 parts its not bad. Beyond that best to hire a CNC to do the work. Of course I could program the CNC without issues directly from my 3d models.

Another crazy with a mill & lathe at home??? I've got a little lathe (old ww2 vintage 9" south bend) and a 2J head BPort at the house (actually, I have 2, since I also have an M head, always seem to forget about it). Need to purchase a VFD to run the BPort.

One of my co-workers is in the same boat, only he has more stuff. 17" swing lathe, and a 9" SB, 3hp BPort knockoff, 6" surface grinder, 2 bandsaws. Just for fun, doesn't do any paying work. He's got a real nice '34 Ford with a 427 SOHC / Toploader / D60 that he's just finished up. Not quiet, but really nice. Attention to detail is top notch. It's cherry.

Wire EDM definitely has its uses. I don't have direct access to it, but probably could get the guy who runs them to do an odd job if necessary, assuming the economy doesn't tank any worse and we stay in business.

Another question....

You mentioned the planetary carrier. What are you thinking about doing with it? Just a new carrier for the factory gears, or a complete re-engineer ala PG?
